

Compressed air leaks in UAE plants are among the most expensive problems in industrial energy management - and the most reliably overlooked. Unlike a water leak or a fuel spill, a compressed air leak is invisible. No puddle, no smell, no warning sign. Just a compressor working harder than it needs to, running longer than it should, and drawing electricity that your DEWA bill absorbs without comment.
Most UAE production facilities have no direct measurement of their compressed air consumption. They know what their compressors cost to run. They do not know how much of that output reaches productive use.

Compressed air consistently ranks as the third or fourth largest utility cost in manufacturing, behind electricity, gas, and water. In many UAE facilities it is effectively number two, because the electricity needed to generate it is absorbed into the overall power bill rather than metered separately - which means the true cost rarely gets the scrutiny it deserves.
The underlying economics are unfavourable. A standard compressor converts around 90 percent of the electricity it consumes into heat. Under 10 percent becomes usable energy in the air itself - making every unit of air that escapes through a leak 8 to 10 times more expensive than the raw electricity would suggest.
Research across the US, Europe, and Australia consistently finds that only around 50 percent of compressed air in a typical plant reaches productive use. The remaining half disappears through three mechanisms:

The cost of compressed air leaks in the UAE is tied directly to DEWA's commercial electricity tariff - AED 0.38/kWh base rate plus AED 0.06/kWh fuel surcharge for August 2026, giving a working rate of AED 0.44/kWh. Running a single 75 kW Hertz compressor at full load for 8,000 hours a year costs approximately AED 264,000 in electricity. If 25 percent of that output is lost to leaks, the facility is spending around AED 66,000 per year producing air that achieves nothing.
The US Department of Energy's Compressed Air Challenge puts a specific number on individual leak points: a single 3mm leak at 7 bar wastes around 38,000 kWh a year in a plant running 8,000 hours. At current DEWA commercial rates that is roughly AED 17,000 in electricity, and closer to AED 22,000 once maintenance overhead is counted. From a single hole 3mm across.

For a 160 kW compressor running at 75 percent average load - drawing 130 kW on average - the annual electricity bill comes to approximately AED 457,600. On a system leaking a quarter of its output, closing those leaks entirely is worth around AED 114,000 a year without replacing any equipment. That is not a marginal improvement; it is a planned maintenance saving with a quantifiable return.
Operations running multiple compressors face proportionally larger losses. The US Department of Energy treats 20 to 30 percent leakage as the norm in unmonitored systems - not a worst case. The norm. A flow meter placed at the main compressed air header gives you a direct, continuous reading of what your compressor is producing and when. The most revealing check requires no production shutdown: log the flow overnight or over a weekend when all equipment is off. Any flow registered is confirmed leakage. Multiple meters at department or machine level add granularity: you can allocate costs by production line and track trends over weeks and months.
